I'm using the Edge Pro sharpener to sharpen my knives. Some of my knives are nearly sharp by the time I'm done hand sanding, some are a little thicker. When I'm ready to sharpen a thicker knife I set the angle, usually 18°, with a 120 grit stone on the Edge Pro. I sharpen it until I get a burr on the other side of the blade. Which at 120 grit is a huge burr and easy to tell if you missed a spot. Then I flip it over and do the same on the other side. Sometimes I'll flip it again and do one light pass to remove the burr before moving on to the next stone, 220 grit. I repeat the process for each stone up to my final grit somewhere between 1000 and 4000 grit.
It's my thought that a knife should be sharp by the time I hit 400 grit but I've found that even though I'm getting a burr before moving to the next side or stone, I never seem to get a shaving sharp knife the first go around. I've taken knives up to 800 or 1000 grit and ended up starting over at 220. The second go around it gets scary sharp, but it never seems to on the first go. Even though I'm raising a burr that I can feel with my callused fingers along the entire edge, at every step.
So where is my process breaking down. Thoughts?

You’ve got to remember that at lower grits, the edge is very “toothyâ€. It cuts better because it’s like a tiny saw. The more you polish the edge, the less or smaller the “teeth†you have. The other thing is that between stones on your jig, small changes in angle can really affect how your edge comes out.

I think the knife should be sharp enough to cut at every grit before you move to the next grit. Each step is refining the edge.
That being said, I usually have my edge thickness at around .01" before taking it to a stone. I only use 3 stones.
